Non Ferrous Castings

Non-ferrous alloys do not contain iron in appreciable amounts. Common materials are aluminum, brass, copper and titanium. Non-ferrous castings can be made using sand casting process, investment process, or metal mold process including low pressure permanent mold process and high pressure die casting process (HDC). HDC is typically used to produce small to medium size and large volume products.

Most popular non-ferrous metals casted for industrial applications are aluminum alloys, copper based (bronze and brass) alloys, Zinc and magnesium alloys, etc.

Non-ferrous metals are typically used for structural applications because of desirable properties such as low density, higher strength to density ratio, higher conductivity, non-magnetic property or resistance to corrosion, etc.

Aluminum alloys are commonly used in automotive industry for engines, cylinder heads, manifolds, etc. They are also used in food packaging, cooking equipment, frameworks for electronics and appliances, window frames, doors, internal combustion engines. Copper alloy products can be used as fluid connectors, valves, heat exchangers, and bearings for components for crushers, loaders, shovels, and earthmoving equipment.

Metal Casting Versus Forging Comparison Chart

There are many things to explore when choosing among a forging or casting process for your metal product(s). The chart below is intended to be used as a general guideline and should not be considered as 100% accurate information that cannot be deviated beyond what is listed in the table. All data is relative and may change based on your specific needs. For example, the “cost per piece” may be higher during a high volume production run due to the increased labor requirement. However, the “cost per piece” may actually be lower during a small volume production run after taking into account the cost of the tooling itself.

Surface Roughness

There are many things to explore when choosing among manufacturing processes for your metal product(s). The chart below provides surface roughness values produced by common processing methods and is intended to be used as a general guideline. The ability of a processing operation to produce a specific surface roughness depends on many factors. For example, in surface grinding, the final surface depends on the peripheral speed of the wheel, the speed of the traverse, the rate of feed, the grit size, bonding material and state of dress of the wheel, the amount and type of lubrication at the point of cutting, and the mechanical properties of the workpiece being ground. A small change in any of the above factors can have an impact on the final surface that is produced.

Average Application =

The ranges shown above are typical of the process listed. Higher or lower values may be obtained under special conditions.

Rolled Ring Forgings

Rolled ring forging is a special forging process that is typically performed by heating, then punching a hole in a thick, round piece of metal to create a donut shape, and then reheating, and rolling and squeezing, stretching (or in some cases, pounding) the donut into a thin ring. Ring diameters can be anywhere from a few inches to about 30 feet. High tangential strength and ductility make forged rings well-suited for torque- and pressure-resistant components, such as gears, engine bearings for aircraft, wheel bearings, couplings, rotor spacers, sealed discs and cases, flanges, pressure vessels and valve bodies.

Precision Machining Services

CAB Worldwide, a premier source of domestic and offshore precision machining services, bridges the quality gap from the U.S. to their overseas partners. For over 35 years they have been providing wind tower and hydraulic cylinder components, industrial castings and forging, steel pipe flanges, valve bodies, and much more to the water, wind, oil and gas, railroad, mining, and construction industries, as well as OEMs

CAB precisely machines alloys, steels, irons, aluminum, and bronze parts and components up to 276” in diameter and to tolerances of ±.0005” when required. Using their CNC vertical turning lathes, horizontal machining centers, and gantry lathes, they are able to provide a host of precision machining processes: milling, boring, threading, thread and gear cutting, counterboring and countersinking, pocketing, facing, and reaming, to name just a few. These highly accurate 5-axis machines include bar feed automatic loading to enable high production and lower prices per part. Fixturing, or the secure clamping of cast, forged, and bar components during machining, is accomplished by means of three-jaw and four-jaw chucks. All turning, tapping, broaching, parting, and cutting processes are inspected both in process and post production using a coordinate measuring machine. Non-destructive, hardness, X-ray, and metallurgical and failure analysis testing services are also available. CAB’s Six Sigma (Black Belt) trained quality control experts define, measure, and analyze all processes and products to ensure only the finest parts and components reach their customers. Final documentation takes the form of material tests, dimensional inspections, and heat treatment charts, and the results of FMEA and PPAP testing. CAB customers can also avail themselves of available pattern shop, kitting, design fixturing, and gauging services.

ISO 9001 and 14000 certified, CAB performs short to high volume runs that conform to a wide range of industry standards, including QMS TS 16949, ASTM, ANSI, and those consistent with MRP/ERP. Proponents of lean manufacturing production practices, CAB can accommodate AutoCAD, SolidWorks, and Pro/E formatted CAD files.

CAB’s array of equipment combined with their extensive knowledge and expertise has deservedly earned them a worldwide reputation for precision machining. Contact them for more information, or review the following table.

Secondary Value Added Services

A list of CAB Worldwide’s secondary and value added services is so extensive that it rivals their primary services, which include precision machining, design engineering, modeling, and the conversion of fabrications to castings or forgings. An international enterprise, CAB closes the quality gap from the U.S. to overseas, lowering costs with offshore operations and expertise in process improvement. Their U.S. facility provides a central location to set up custom services for clients, including “just-in-time inventory management” from our US warehouses.

Following material testing, CAB Worldwide machines, welds, marks, and cleans all manner of hardware, O-ring seals, rubber gaskets, bushings, nuts, and bolts. Their cell manufacturing, a key component of lean manufacturing, is used to take advantage of the similarity among parts by using standardization and common processing. After components and parts are assembled and properly labeled, CAB applies kitting, reusable packaging, and repackaging services to their just-in-time delivery strategy. Inspections in the U.S. and overseas are conducted in-process and post-production using highly accurate coordinate measuring machines. ISO 9001 and 14000 certified, CAB’s quality management system first defines the quality of a finished product, then measures, analyzes, improves, and controls it to completion using MRP and ERP Systems. Material testing, dimensional inspection, heat treatment documentation and the results of FMEA and PPAP testing are all available to CAB’s customers.

CAB is comfortable with production volumes from short run to large run, all performed to TS 16949, ASTM, ANSI, and ASME Y14.5 standards and monitored by Six Sigma Certified Black Belts. AutoCAD, SolidWorks, and Pro/E formatted files can all be used to guide the manufacturing of components, forgings, flanges, rods, rings, plates, and machinery for the water works, oil and gas, railroad, mining, and construction industries.
